What the estate looks like on paper
GIDC's estate table for October 2026 lists 6,484 plots of all types at Vapi (industrial, commercial, residential and sheds), covering about 859 hectares of plot area, with only 80 not allotted, and marks the estate Saturated. The MSME-DI Brief Industrial Profile of Valsad district, published in September 2012, counted 1,208 industrial plots and roughly 1,175 units in production at that time.
The same profile calls Vapi the core of the district's chemical industry, and says more than 300 medium and large industries, mostly concentrated in Vapi, carry the district's economy. A 2018 CPCB list of units in highly polluting categories places paper and pulp mills, pharmaceutical plants, pesticide makers and dye units at GIDC Vapi.
For solar, that density matters. Plots are taken, sheds sit wall to wall, and there is rarely spare open land for a ground-mounted array. In Vapi the roof is almost always the only place panels can go.
Night shifts and the 7 am to 6 pm window
A batch chemical plant or a paper machine does not stop at sunset. Agitators, vacuum pumps, cooling towers, compressors and effluent blowers draw power around the clock, and in a plant like this the daytime base load alone is often bigger than what the roof can produce. If your meter data shows that, expect little surplus solar to push back to DGVCL.
Under GERC's rules, LTMD and HT consumers set solar off only against use between 7 am and 6 pm (over the billing cycle for LTMD, on the same day for HT), and surplus is not carried forward. For a plant whose daytime load is larger than the roof's output, the system can simply be sized to the usable roof.
GERC's net metering rules allow 1 kW to 1,000 kW per rooftop project. Bigger units with large HT loads can ask the installer about captive and open-access options for anything beyond that.
Acid vapour plus sea air: building against corrosion
Vapi sits on the Daman Ganga, a short way inland from the Arabian Sea. Monsoon wind brings salt, and process vents, scrubbers and storage tanks add acidic and chlorinated vapour. Together they eat ordinary mild steel and cheap fasteners within a few seasons.
- Ask for hot-dip galvanised steel with a stated coating thickness, or anodised aluminium rails, rather than painted mild steel.
- Stainless steel bolts, with isolating washers wherever two different metals meet.
- Sealed junction boxes, connectors and cable glands, and covered cable trays so vapour and rain do not sit on the cables.
- Inverters indoors in a ventilated room, upwind of process vents if possible, not bolted to an outside wall near a scrubber.
- Clean with plain water. Water drawn from a process line can leave salts or residue on the glass.
Asbestos-cement and tired sheet roofs
Older sheds in an estate of Vapi's age may still have asbestos-cement sheets, or GI sheets that have rusted along the overlaps. Asbestos-cement is brittle and cannot be walked on, so mounting has to be fixed down to the purlins, and the sheets themselves may need replacing first. Doing that before the panels go up is far cheaper than taking a working system apart later.
A structural check of the purlins and trusses should cover the added dead load and the wind uplift from south Gujarat monsoon storms. Every roof penetration needs proper flashing, especially above stores of moisture-sensitive raw material. Stacks, scrubber towers and roof-top tanks throw long shadows in winter, so the layout should be drawn from a site visit, not from a satellite image.
Solvent areas, fire safety and paperwork
Where flammable solvents are handled, part of the plant will be a classified hazardous area. Inverters, combiner boxes and AC distribution boards belong outside those zones, and DC cable routes should keep clear of them. Leave a walkway on the roof for firefighters and put DC isolators where they can be reached quickly.
Bring your safety officer in early and check any conditions in your factory licence, pollution consent and insurance policy before work starts. If you rent the shed, Gujarat's rules allow rooftop solar on rented premises, but get the owner's written consent first. The DGVCL application itself runs in your name, against your existing connection.
If it helps, we can connect you with one checked installer who works in Vapi and knows these roofs.
